At Toyota, genchi genbutsu is an important principle to follow. <\/p>\n\n\n\n<p>Learn more about how Toyota encourages the genchi genbutsu principle, according to Jeffrey Liker&#8217;s book <em><a href=\"https:\/\/www.shortform.com\/blog\/lean-management-system\/\">The Toyota Way<\/a><\/em>.<\/p>\n\n\n\n<!--more-->\n\n\n\n<h2 class=\"wp-block-heading\" id=\"h-what-is-genchi-genbutsu\"><strong>What Is Genchi Genbutsu? <\/strong><\/h2>\n\n\n\n<p>At Toyota, no improvement is complete without intensive testing on the factory floor. This is called <strong><em>genchi genbutsu<\/em>, Toyota&#8217;s cornerstone of practices. <\/strong>In English, it means \u201cgo and see for yourself.\u201d When a problem is detected and an <em>andon <\/em>system is activated, the assembly line stops. Team leaders and other team members run to the location of the problem. They then aim to <strong>determine the root cause of the problem and solve it at that same level<\/strong>.<\/p>\n\n\n\n<p>To determine the source of the problem, Toyota employees use the <a href=\"https:\/\/kanbanize.com\/lean-management\/improvement\/5-whys-analysis-tool\"><strong>\u201cfive whys\u201d technique<\/strong><\/a>, continually asking \u201cwhy?\u201d until they\u2019ve determined the underlying cause of any problems. If the solution is simple, says Liker, they implement it on the spot. To solve more <a href=\"https:\/\/www.shortform.com\/blog\/complex-problem\/\">complex problems<\/a>, Toyota removes employees from the production line. Employees then generate a set of potential solutions and experiment with all of them to see which works best. The experimentation follows a <a href=\"https:\/\/www.ineak.com\/this-is-pdca-plan-do-check-act\/\">Plan-Do-Check-Act (PDCA) cycle<\/a>, which has workers generate ideas and continually return to the factory floor to check them.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-toyota-s-poka-yoke-principle\">Toyota&#8217;s Poka-Yoke Principle<\/h3>\n\n\n\n<p>To make sure that problems stay solved permanently, Toyota <strong>standardizes all processes<\/strong> and <strong>makes sure they\u2019re robust through <\/strong><strong><em>poka-yoke <\/em><\/strong><strong>(idiot-proofing)<\/strong>.<\/p>\n\n\n\n<p><strong>Standardizing processes <\/strong>means that every task at Toyota, no matter how simple or quick, has a detailed set procedure (down to the number of steps you should take when walking from one place to another). Liker comments that when he spent time on a Toyota assembly line, there was a chart by the workstation describing his 45-second job that spelled out 28 separate steps, including photos of each step. These charts and descriptions represent interim steps to be further streamlined through <em>kaizen <\/em>(continuous improvement).<\/p>\n\n\n\n<p><strong><em>Poka-yoke<\/em><\/strong> devices automatically detect potential or probable mistakes in the execution of a task. For example, one <em>poka-yoke<\/em> device might shine a light on one bin of parts to make sure the worker selects the correct part. Another device might use a light curtain to detect whether the worker\u2019s hand has moved to the correct bin. If a <em>poka-yoke <\/em>device detects an error, an alarm sounds, prompting the worker to correct the error.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-the-relationship-between-toyota-and-the-six-sigma-approach-to-manufacturing\"><strong>The Relationship Between Toyota and the Six Sigma Approach to Manufacturing<\/strong><\/h3>\n\n\n\n<p>Toyota\u2019s genchi genbutsu problem-solving process differs from the \u201cSix Sigma\u201d approach to production, which began as a competitive production model from Motorola. (The two approaches later merged into \u201cLean Six Sigma\u201d in the early 2000s.) In general, Toyota\u2019s lean production methods focus on efficiency, while Six Sigma methods <a href=\"https:\/\/www.shortform.com\/blog\/obsess-over-quality\/\">focus on quality<\/a>. (The name \u201csix sigma\u201d refers to the ideal situation in which the proportion of defects is six standard deviations\u2014sigmas\u2014away from the mean. This means that, in theory, 99.99966% of the time the process will produce a defect-free part).&nbsp;<\/p>\n\n\n\n<p>The Six Sigma Methodology has <a href=\"https:\/\/mantec.org\/six-sigma-benefit-manufacturers\/\">five stages<\/a>: Define, Measure, Analyze, Improve, and Control. While there\u2019s some overlap (for example, the \u201cImprove\u201d Six Sigma stage identifies root causes and the \u201cControl\u201d stage is mirrored in Toyota\u2019s standardized processes), Six Sigma is data-driven whereas the Toyota Production System is practical and experiential.<\/p>\n","protected":false},"excerpt":{"rendered":"<p>What does genchi genbutsu mean?
